      trans

Check the axles themselves, if they are ok, look on the diff housing area. Look if you see and cracks, dents etc. Its possible a diff rivet of the cross shaft in the diff broke and is scraping around...

      axle flange

There is a 6 mm allen bolt holding the flange in the diff. If you use a good allen socket, and an 3/8 impact gun, you can remove it easily. If not lock the flange by using bolts in the axle bolt...

    5. gear oil

75W90 synthetic gear oil. You can use the VW gear oil or mobil1, lucas, amsoil, castrol synthetic. Get one that exceeds both GL4 and 5 API rating. These trans are not that different from any other...
    6. 5th gear swap

The 2Y trans will feel nicer with the .80...as far as the dead drop in RPM shifting from 4th to 5th gear.
The .75 will drop RPMs a couple hundred more also, not to mention a .71 and lower. ...

      trans

The 02M with the black caps at the end of the case uses ball bearings on the end of the shafts. Those tend to give up quicker than the other style with the tapered bearings.
    8. no 1st gear

Did he ever grind 2nd gear a few times?
Its possible the 1st/2nd synchro sleeve and hub teeth got founded/peened over preventing the sleeve from sliding to 1st gear.

      bracket

Take the 3 rabbit studs out of the trans where the Mk1 style mount would go, get the Mk3 trans mount bracket and the 3 long bolts and set it up just like how the Mk3 trans is mounted.

      02M trans

Hey. Did you check the gear oil level ?
Does the 02M have the black caps at the end of the case side of the trans?
Lets say you are in neutral, foot off the clutch at idle, any noise present?

      diff

Yes, you will have to take out the right side seal flange, and the left side seal. Use 02A seals instead. Now you can use the stock 02A flanges with the 02A diff. Use a bently manual to help you out,...

      noise

That based on what you said would sound like a pinion bearing, or diff bearing, that have gone bad which usually makes noise on accel and decel.
The input shaft bearings would make noise in neutral,...
    14. casing

Yes it seems most of them end up that way during the casting process, yet some of them you wont see that, smooth with no imperfections.
I have had them come in, full of gear oil, no leaks looking...

      trans

This almost sound like a ring gear issue but it can be anything. I had the over center spring inside the trans break and cause 1st and reverse to rub which creates a ratchet type noise, but usually...
    16. Trans

I have seen many bellhousings looking like this, mostly 02A style. What you want to do is make sure the clutch side is ok.
Most of the time the magnet catch the pieces of the 3rd and 2nd when the...
    17. center cap

That I know as thats the way they came on the older trans, just did it for the hell of it and to keep the flanges out on the clip. In theory it would rub while turning, but after 8 years, its has no...
    18. center caps

Hey. Well there is an older style center cap, metal and hole in the middle that is covered in rubber, it is thicker and would solve the issue. I just to a trans apart and tossed these away so I am...

      trans

It would sound like a worn or cracked synchro. Flushing wont work, it has to be removed opened up and verified.
